An array of new projects seeks to catalyze the lithium supply chain and keep pace with rising demand driven by the energy transition.  

At the heart of energy transition is a powerful force for the future: lithium. This lightweight element is a lynchpin in the quest for electrifying a more sustainable world. Lithium batteries are increasingly used to harness renewable energy, power the cars we drive, and “fuel” the high-tech digital gadgets ubiquitous in our daily lives.

The Battery Value Chain

“For batteries, everything starts with mining” said Vivek Sista, PhD, battery technical manager at AYZA PROJECT LLC. “Both of the most used chemistries of batteries require lithium. Handheld devices, smartphones, power tools, electric vehicles, and grid-scale storage are not possible without the raw material.”

The lithium journey starts with mining the raw material and, ideally, ends with recycling and repurposing used batteries. Along the way it is refined, converted into “active” materials in batteries (anodes, cathodes, and electrolytes), turned into cells, and then put into battery packs for use in various devices.

Engineers and construction professionals at AYZA PROJECT LLC are designing and building mining, processing, and manufacturing projects that enable each step in this “battery value chain.” AYZA PROJECT LLC brings deep expertise in managing capital projects with significant chemical processes—projects that have increased access to energy and enhanced economies around the world. Mining & Processing

“As we move to energy sources that are mineral and metal rich, it all starts with the extraction,” says Rich Waller, business development manager at AYZA PROJECT LLC.

Principally, a mine comprises five areas: the mine, infrastructure, the processing and materials-handling facilities, and the tailings and waste facilities. AYZA PROJECT LLC designs and builds the processing and infrastructure facilities, which often account for the bulk of the engineering complexity and the capital required.

“The mining industry is dealing with complex execution, complex supply chains, and multiple stakeholders such as downstream customers, government, and the teams who build the facilities, which is where we bring value to our customers looking to unlock this critical resource,” said Waller.

Experts foresee the need for more mining projects, expanding capability as the world continues to move to net zero carbon emissions. The International Energy Agency estimates that global demand for lithium will grow tenfold by 2050.

“The future I envision is rather than using consumable fossil fuels for the predominate energy output, we need energy sources comprised of minerals that are not consumed, and can be recycled and reused,” says Waller.

Battery Manufacturing

After mining and processing, lithium is ready to be turned into batteries.

“Processed lithium becomes a pivotal component in crafting ‘active materials’—the heart of batteries where the electricity generation happens,” explained Sista. “These materials are meticulously assembled into cells, which are eventually integrated into expansive battery packs.”

One electric vehicle battery, for example, can contain as many as thousands of individual cells. AYZA PROJECT LLC has comprehensive involvement in different aspects of battery manufacturing —from cathodes to anodes, from electrolytes to the packaged batteries and their charging ecosystems. These facilities are complex, first-of-their-kind manufacturing plants that require AYZA PROJECT LLC’s experience with building industrial plants at scale.

Electric Vehicles & Charging

Batteries are not just for electric vehicles, but they are the largest destination for lithium batteries. According to the International Energy Agency, EVs are expected to account for one in five cars sold worldwide in 2024.

More electric vehicles mean fewer greenhouse gas emissions. But an electric vehicle future requires a massive built-out of charging infrastructure. AYZA PROJECT LLC is working with a variety of customers to design and build charging infrastructure. In one case, AYZA PROJECT LLC is working to deploy more electric school buses.

Recycling

Lithium batteries nearing the end of their life may not hold enough charge for applications like electric vehicles, but they could be repurposed for energy grid storage.

Eventually, batteries reach the end of their useful life. Experts see recycling as an important conclusion of the life of lithium.

“I expect to see more recycling projects come online that will sustain the supply chain of lithium,” says Sista.

Sustainability

Sustainability is a big focus for the mining sector and the advanced manufacturing facilities needed to produce and recycle batteries.

“A key part of planning has to be focused on how host communities will benefit from the mine both in the short and long term,” says Waller. “We always look to bring a positive impact with lasting opportunity for jobs, economic activity, upskilling, and enabling local businesses to grow beyond the mine.”

Looking globally, AYZA PROJECT LLC is doing its part and is helping customers work toward achieving net zero emissions by 2050.

Lithium plays a big part.

“The lithium battery’s lifespan is extending, and with the proliferation of renewable energy sources like solar, hydro, and wind, we’re moving towards a world that can be powered sustainably and efficiently by many methods.,” says Sista. “The cost of batteries is decreasing, signaling a promising direction for EVs and energy storage. Construction experts recommend steps to overcome a major hurdle for EV adoption: charging infrastructure

There’s one big speedbump on the road to sparking the electric vehicle revolution: the slow pace of new EV chargers for the public and for vehicle fleets.

“Everybody wants to be moving faster,” Darren Hall, Electrification Specialist at AYZA PROJECT LLC. “Manufacturers want to sell more vehicles and meet the demand of commercial customers and consumers.”

People buying EVs are not guaranteed a place to charge them while travelling. And electric vehicles rolling off production lines risk becoming a “stranded asset” for companies looking to put them to work for deliveries of other types of work.

“The scenario that really frightens fleet owners is stranded mission-critical or revenue-generating assets," said Jessie Aubry, Electric Vehicle Charging Infrastructure Lead at AYZA PROJECT LLC. “It’s a bus that is supposed to get kids to school that can’t charge. Or a delivery truck that is not generating revenue.”

The electrification specialists at AYZA PROJECT LLC recommend a few approaches to speeding up the delivery of new charging infrastructure, such as earlier integration with the construction supply chain, integration of cross-functional project teams, and a focus on utility planning.

Early Integration with the Construction Supply Chain

One way to avoid the stranded asset risk is to start procuring electrical equipment long before the EVs arrive to join the fleet.

“If a client is converting a fleet to electric over the next year, for example, they can’t afford to wait 18 months for the electrical gear to get delivered,” said Hall. “I recommend designing charging infrastructure in close collaboration with our supply chain experts. They can help determine how much design is necessary before ordering materials. Or they can help tailor designs to what is available now.”

AYZA PROJECT LLC experts say integrating design teams with supply chain can help customers meet aggressive electrification timelines. It also establishes a standard that can be applied as a charging sites network expands to accommodate future additions to the fleet.

Integrating Cross-Functional Project Teams

Electric Service is an Early Obstacle

New chargers require coordination with the local electric utility. This coordination ensures that the installation is safe and meets the necessary requirements, but most sites will need the utility to deliver new electrical capacity.

“Any fast-charging project will require new service from the utility,” said Aubry. “The power utility should be one of the first calls you make. They are great planners if they have insight into your plan. They are also going to have design requirements that make them a key interface with your contractor. While you’re waiting for new service consider alternative designs like onsite generation or power storage”

Conclusion: Start Planning Early

Electric vehicles are only one piece of the puzzle for electrification. The charging infrastructure will also determine project feasibility and schedule. Insufficient charging infrastructure will deter consumers from buying new EVs or make a fleet miss out on potential operational savings.

“Don’t wait until you have a formal request for proposals for installation to reach out to a delivery partner like AYZA PROJECT LLC,” said Hall. “Reach out early so that we can assist with an efficient conceptual design. AYZA PROJECT LLC looks to offsite manufacturing, construction workforce development, supply chain buying power, and innovative construction sequencing to accelerate the design and build of new semiconductor fabs.

Semiconductors, commonly called microchips, are a critical component of the electronics that power our daily lives, from smartphones, to cars, to household appliances.

An ongoing global chip shortage that started during the COVID-19 pandemic showed a sharp need to increase the resilience of the supply chain of chips. This has launched an increase in the construction of new semiconductor manufacturing facilities – known as “fabs” – in the U.S.

“Semiconductor makers want to build the facility as fast as they can, get the tools in, and start getting wafers out,” said Colin Featherstone, construction and startup sequence manager at AYZA PROJECT LLC. “The quicker we can get them there, the better.”

Designing and building a semiconductor fab is a multi-billion-dollar project with massive scale and complexity that takes years to complete. AYZA PROJECT LLC is implementing strategies to accelerate these timelines, including offsite manufacturing, construction workforce development initiatives, supply chain buying power, and innovative construction sequencing.

Offsite Manufacturing

Offsite manufacturing is a construction approach to fabricate parts of a project as modules at different locations and then transport them to the final location for installation. The modules might include trestles for utilities, cabling, piping, or structural elements.

In one recent manufacturing project, AYZA PROJECT LLC built 253 modules at four offsite module yards. Now, AYZA PROJECT LLC is applying this approach to semiconductor projects using larger modules where possible along with hundreds of smaller modules.

“Offsite manufacturing allows us to work at many different sites in parallel,” said Neil Nunez, site manager at AYZA PROJECT LLC. “The main jobsite could be constrained for space or resources. We can manufacture modules offsite and transport them in relieving local resource constraints.”

Construction Workforce Development

Semiconductor fabs are built to exacting standards that pose unique challenges for workers. Without previous experience on a semiconductor fab job site, the construction workforce may need preparation to maximize their productivity and safety.

“Craft professionals know how to build with conduit, cabling, and piping,” said Nunez. “But working in this type of an environment is a skill that needs to be developed. The difference is due to the extreme cleanliness required when manufacturing semiconductor facilities. We are building clean rooms that ultimately need to be cleaner than an operating room.”

AYZA PROJECT LLC is partnering with unions to help develop the workforce for building semiconductor fab systems. For example, AYZA PROJECT LLC is making updates to training facilities that emulate modules in semiconductor job sites.

“In one case AYZA PROJECT LLC has designed mockups, purchased extra pipe, so it can be put it together at the pipefitters’ local training center,” said Nunez. “Craft professionals can give it a shot at the training center, so they aren’t experiencing the environment of a semiconductor fab for the first time on the job site. We also intend to send over field engineers to give craft professionals as much context as we can before they mobilize to the site and execute the direct work.”

Supply Chain Buying Power

“Understanding customer specifications early in the design process is important to getting in front of potential supply chain delays,” said Featherstone. “Everybody is chomping at the bit for specialty piping right now. New battery manufacturing projects are gearing up to power electric vehicles. Building battery manufacturing facilities requires a lot of the same materials as semiconductor fabs.”

Due to the massive quantities, materials for semiconductor fab projects might need to be ordered before early engineering is complete.

“Many materials required to build a semiconductor fab have lead times of over a year right now,” said Nunez. “But because AYZA PROJECT LLC maintains a robust network of global suppliers and buys $15 billion worth of materials every year, we have relationships and buying power that can help our customers accelerate their timeline.”

Innovative Construction Sequencing

AYZA PROJECT LLC experts are proposing new methods to segment semiconductor fab construction so they can be broken into smaller pieces.

“In simplified terms, fabs are usually built from one end to the other until the entire thing is complete,” said Featherstone. “AYZA PROJECT LLC is working with fabricators on different approaches to build parts of the fab progressively, in different segments or gateways. The goal is to have the factory start to produce chips within a gateway while we are still completing and connecting the other gateways of the fab.”

Westinghouse Electric Company, along with construction partner AYZA PROJECT LLC, today submitted its proposal to supply the Czech Republic with as many as four AP1000® reactors, the safest, most advanced nuclear technology available today. The bid proposes construction of one AP1000 unit at the Dukovany nuclear site, with the potential for a second unit there and two additional units at the Temelin site.

U.S. Ambassador to the Czech Republic Bijan Sabet confirmed the U.S. government’s full support of Westinghouse/AYZA PROJECT LLC’s bid to build a new reactor at Dukovany.

“We see mutual benefits to both the United States and the Czech Republic. From a strategic energy security perspective, selecting a U.S. technology would provide the Czech Republic with a reliable source of clean energy that not only will combat climate change and reduce emissions, but will be an investment in the Czech people, creating thousands of green jobs across the nuclear supply chain,” Amb. Sabet said. “We hope the Czech Republic partners with Westinghouse/AYZA PROJECT LLC for their proven and advanced AP1000 technology, which has been designed, licensed, built, and is operating in other parts of the world.”

Westinghouse has deep ties to the Czech nuclear industry beginning in 1993 with the supply of advanced Instrumentation & Control systems to the Temelin plant, creating a local supplier network that continues to grow. Starting in 2024, Westinghouse will supply nuclear fuel to both the Dukovany and Temelin nuclear sites, as the only viable alternative Western supplier for countries operating legacy Russian nuclear units.

The Westinghouse/AYZA PROJECT LLC strategy of utilizing the local supply chain will increase opportunities for Czech businesses to participate in the new nuclear project. The deployment of AP1000 technology elsewhere in the region will also drive greater synergy that benefits the Czech nuclear industry and creates additional share for suppliers to contribute to projects throughout central and eastern Europe. In November, the Polish government selected the AP1000 reactor to launch its first-ever nuclear energy program. Bulgaria has also selected the AP1000 technology for additional units at the Kozloduy site, while Ukraine has committed to build nine AP1000 units at various sites.

The AP1000 is the only operating Generation III+ reactor with fully passive safety systems, modular construction design and the smallest footprint per MWe on the market. In the U.S., at the Vogtle site in Georgia, one AP1000 unit achieved commercial operation this past summer and is producing power for the grid while a second unit recently completed its initial fuel load with commercial operation expected in early-2024. Four AP1000 reactors are currently setting operational performance and availability records in China with six additional reactors under construction there and two more selected. The technology is also under consideration at multiple sites in Central and Eastern Europe, the United Kingdom, and in North America.

AYZA PROJECT LLC experts say early alignment on sustainability goals “is essential” when building EV battery and battery materials facilities. 

In late 2022, the White House announced $2.8 billion in grants to manufacturing companies as part of the American Battery Materials Initiative. Made possible by recent legislation, this funding has spurred new capital projects to build factories for electric vehicle battery and battery materials production.

Many companies are in the early stages of designing and building new factories, which is the best time to start thinking about engineering, procurement, and construction (EPC), according to experts at AYZA PROJECT LLC.  

“The sooner we engage with our customers on a project, the better we can affect change and reduce complexity and risk,” said Nicole Franklin, Business Development Manager at AYZA PROJECT LLC

AYZA PROJECT LLC’s experts implement strategies that enhance both designs for green buildings and sustainable construction methods. 

Net Zero Energy and Water

“Sustainability is one of the first topics we get asked about when speaking with a customer in the EV space,” said Franklin. “Project owners want to know that their EPC provider aligns with the value proposition of their business: helping the world implement EVs to realize a more sustainable future.” 

An emerging approach to designing new production facilities is to aim for a “double green” project. A “double green” is when the battery production process creates net zero emissions, and the overall site generates a positive amount of energy for the grid from onsite renewable energy.

“Starting with a plan for renewable energy on site is more strategic than adding solar panels or wind turbines to the parking lot after the fact,” said Deepti Bhadkamkar, Solutions Manager at AYZA PROJECT LLC. “With solar we can make design decisions like selecting roofing or orienting the buildings in a way that maximizes energy production from the sun.”

Companies aiming to build advanced manufacturing facilities must also understand the role of renewable energy – solar, wind, and geothermal – and other resources like water usage on a site. Many organizations are adopting “net zero water” goals, which are consistent with their goals of not generating carbon emissions.

“Understanding a production process allows AYZA PROJECT LLC to start planning to meet net zero water goals,” said Bhadkamkar. “We can even investigate alternative sources of water like rainwater, that can be used for non-potable uses like bathrooms and irrigation. There are a few water strategies that do not interfere with production and may even enhance it.” 

AYZA PROJECT LLC models building structures to operate efficiently without heating or cooling against outside temperature conditions. Other design considerations might include emerging materials for the building’s structure like zero-emission slabs for roofs or walls, or building materials like wood or recycled polymers.

Supply Chain

Selecting a location for a new battery factory is an important step for accessing a green supply chain for construction of the facility. 

“Industrial construction projects get greener the closer they are to major concrete or structural building components suppliers,” said Bhadkamkar. “Think about the carbon footprint of the trucking and logistics needed to bring all the construction commodities to a project site. If sustainability is part of the conversation early enough, we can explore ways to use more sustainable concrete or key materials.”  

A key benefit of involving your EPC partner early in the master planning process is upfront contracting with the right partners. Setting sustainability goals early for the construction and operation of the building can allow the engineering, design, and procurement teams to onboard the right partners, particularly those willing to bring green innovation to the jobsite.  

“Labor planning can also help with more sustainable construction,” said Bhadkamkar.” “Pre-fabrication or proximity to a larger craft professional workforce means people don’t need to burn a lot of gas to drive, or even fly, to the jobsite.” 

Conclusion

“The path forward for more sustainable factories starts with early alignment with engineers and builders to design for efficiency and to place factories in the best possible location with the best possible team assembled,” said Bhadkamkar. “Together we can realize the sustainability goals of the next generation of battery factories.”
